What bitrates are you encoding at (video and audio)? Also, what resolution is the video?

Resolution

I'm using a quite high resolution. 320x240 which I'm cropping with integers divideble by 16 and then rotating it 90 degrees. This specific source has a lot of black borders which I try to remove.

For audio I've tried
32Kbit 22KHz mono
64Kbit 44KHz mono
40Kbit 22KHz stereo
64Kbit 22KHz stereo

Most people say that 320x240 is to difficult for the ppc to play, hence the dropped frames. The thing is that I, a couple of years ago, encoded movies in that resolution and those were playable without dropped frames. The problem is I don't really remember which settings I used.

Do you think that it is a resolution problem? I noticed that the DVD2PPC guide on this site suggests to decimate by 2 and also use mono sound. Is this really neccesary today as the PPCs has become more powerful...

I could try to lower to resolution and also try mono sound. Any other suggestions?

What video bitrate have you been using?

320x240 shouldn't be a problem with today's devices.

You said that the high quality trailers from this site worked well?

I used between 200-300kbps for those clips, with between 48kbps mono and 64kbps (might have even been higher) joint stereo.

Decimation shouldn't be necessary...

Sorry... forgot that

I'm using between 200-300kbit for video bitrate...
Three minutes ago I tried a lower resolution video
240x180
video - 200kbit
sound - 32kb 22khz mono

and I still got dropped frames... Don't know what else to try...
